I'm a quality/compliance manager at a polymer products company. I review every product line before it reaches customers—roughly 200+ unique items a year, some years more like 250. In 2024, I rejected about 3% of first deliveries. Not because the raw materials failed. Because the details around them were wrong: labels, packaging, documentation. This is the story of one of those 3%.
It started with a customer who found us through the Hanwha official website. They wanted an EVA foam sheet for a custom packaging insert, and they made one thing clear from the start: the resin had to be Hanwha EVA 1316. That was a good sign. When a buyer names a specific grade, it usually means they've been burned by generic equivalents before.
The order that made me slow down
The order itself looked straightforward. 50,000 sheets, 4mm thick, closed-cell EVA foam, cut to size and used as protective inserts. We'd done similar runs before. The timeline was tight—three weeks, or rather, closer to four when you count the approval cycle—but not impossible.
Our production team ordered the resin, set up the extrusion line, and ran the first article. The sample passed: thickness within tolerance, density in the target range, smooth surface. I signed off on the physical specs. That's when the packaging proof landed on my desk.
Why the grade matters
For anyone who doesn't work with EVA every day: EVA foam sheet starts with ethylene-vinyl acetate resin, mixed with blowing agents and crosslinking agents, then expanded into a closed-cell foam. The resin grade determines how well the sheet compresses, recovers, and holds its shape. That's why the customer specified Hanwha EVA 1316 instead of just saying "EVA foam." The grade is the shortcut to a specific set of properties.
I also pulled the technical data from the Hanwha official website before approving the order. The Hanwha official website is one of my first stops when I need a baseline. Not because our suppliers are wrong, but because the official source gives me something to compare against. If a claim doesn't match the published data, I want to know why.
On this order, the grade was right. The trouble was on the bag, not in the sheet. But the two are connected in the customer's mind. If the material performs well and the package misidentifies it, the trust still takes a hit. Quality control can't stop at the foam.
The HDPE logo problem
The packaging proof showed a small recycling triangle with a "2" inside and the letters HDPE underneath. I stared at it for a second and called the production supervisor.
This isn't HDPE. This is EVA. The HDPE logo can't go on this.
He shrugged. It's just a mark on a polybag, he said. Who's going to look that closely? But I've sat through enough customer complaints to know that somebody always looks that closely. The HDPE logo (the recycling code 2 mark) is a material identification. An EVA foam sheet is ethylene-vinyl acetate, not high-density polyethylene. Printing the HDPE logo on an EVA product is wrong on two levels: it misidentifies the material, and it creates a contamination problem in the recycling stream when someone follows that logo.
I called the customer's project manager. She said the packaging template came from their marketing department, and they'd been using that "plastic logo" on every polybag. It was just a default. I told her the mark isn't generic—it's specific to HDPE. Code 2 is HDPE. EVA typically falls under code 7, "Other." If we ship 50,000 EVA foam sheets with an HDPE logo, the first question from her customer will be "why does this say HDPE?"
There was a pause. Then she said, "Nobody reads the bag."
I answered, maybe too bluntly: "If nobody reads the bag, why print it at all?"
Two hours to decide
That conversation happened at 1:30 PM. The polybag printer gave us until 3:30 to confirm a rush reprint, or we'd miss the production slot. Had two hours to decide. Normally I'd call a meeting, review the artwork, and get formal approval. There was no time for that. I made the call based on one question: what does this label say to the customer? The reprint was the no-brainer.
All 50,000 polybags had to be redone. With rush printing, overtime, and shipping, the redo cost us roughly $22,000—give or take, I'd have to check the invoice. The launch shifted by four days. The customer didn't complain (thankfully). But that cost was on us, and it didn't need to happen.
The printing vendor asked if we wanted to remove the logo entirely instead of replacing it with code 7. We considered it. But removing the mark would leave the polybag with no resin identification, which raised a different set of questions. The correct mark was the answer.
In hindsight, I should have pushed back on the timeline and reviewed the packaging specs earlier. But with the production slot locked, I did the best I could with the information I had.
A related confusion: mudjacking vs polyurethane foam
Around the same time, the same customer's facilities manager asked about mudjacking vs polyurethane foam. They had a warehouse slab that had settled, and someone told them "foam" could lift it. I'm not a contractor, so I'm not about to give construction advice. But I know what happens when the word foam gets used too loosely.
Mudjacking vs polyurethane foam comes down to method. Mudjacking pumps a slurry under the slab to fill voids and raise it. Polyurethane foam is injected as a liquid, then expands and cures to lift the concrete. Both are used for slab leveling. Neither has anything to do with EVA foam sheet. The name on the product has to match the material in the product.
What changed after that batch
When I implemented our verification protocol in 2022, I thought we had the obvious things covered: dimensions, tolerances, colors. This order taught me that the obvious things are exactly where the small mistakes hide. Now every packaging proof gets a spec-to-label review. We check the product name against the resin grade, the resin grade against the recycling logo, and the recycling logo against the application. It takes ten minutes per order. It's boring. It works.
Since then, we've caught two similar issues before they reached the production line—one on a polybag, one on a carton label. Neither was a physical defect. Both would have been visible to the customer's customer. And both would have made us look like we didn't know what we were shipping.
There's something satisfying about catching a label error before 50,000 units ship. After the stress and coordination, seeing it corrected and getting the sign-off—that's the payoff. But the real lesson is simpler: quality isn't just the physical product. It's every message that product carries. When you save money on the label, the customer doesn't see a cost saving. They see a product that can't get its own name right.

- Specify the exact grade and application. "EVA foam sheet" is a start; "EVA foam sheet made from Hanwha EVA 1316, 4mm, closed-cell, for protective packaging" is a spec.
- Confirm the recycling logo matches the polymer. HDPE gets code 2; EVA falls under code 7 (Other). Don't let a generic "plastic triangle" slip through.
- Verify the source. The Hanwha official website and the supplier's technical data sheet should tell the same story. If they don't, ask why.
